Understanding Speaker Failure Modes
Speakers fail in a limited number of ways, and understanding the failure mode determines the appropriate repair approach.
Voice coil failure is the most common serious speaker fault. The voice coil is a precision winding of very fine wire that operates in an extremely tight magnetic gap. It fails when excessive power causes the wire to heat beyond its thermal limit and break, when sustained distortion causes mechanical fatigue in the winding, or when the coil moves beyond its linear range and contacts the top plate. A failed voice coil produces either complete silence or a severe scratching or grinding sound during operation.
Surround deterioration is the most common fault in older speakers. The surround — the outer ring of foam, rubber, or cloth that allows the cone to move — degrades with age and environmental exposure. Foam surrounds are particularly susceptible, typically deteriorating within 10 to 15 years regardless of usage. A deteriorated surround crumbles, tears, or loses its elasticity, preventing correct cone movement and producing distorted output or complete loss of function.
Cone damage from physical impact — a dropped speaker, a mishandled component during installation, or a projectile striking the cone — can tear or crease the cone material. Minor tears are repairable. Severe damage may require a full cone replacement as part of a reconing procedure.
Spider failure — deterioration or tearing of the spider, the corrugated cloth disc that centres the voice coil — is less common but occurs in speakers that have been operated with severely damaged surrounds, causing the voice coil to operate without correct centring and placing abnormal stress on the spider.
Reconing — The Complete Speaker Rebuild
When a speaker has sustained damage to the voice coil and possibly also the cone, spider, or surround, a complete recone replaces all moving parts while retaining the original basket, magnet assembly, and pole piece. A recone kit — comprising matched voice coil, cone, spider, surround, and dust cap — is fitted to the original basket using the correct adhesives and processes. When completed by an experienced technician, a reconed speaker is acoustically and mechanically indistinguishable from a new unit and carries a full performance guarantee.

Surround Replacement
Surround replacement is the most frequently performed speaker repair service at Pro-Logic Technologies. Foam surrounds that have deteriorated are removed completely, the basket and cone edge are cleaned thoroughly, and a replacement surround of matching diameter and profile is fitted using professional speaker adhesive. The repaired speaker is centred correctly using shims during the adhesive cure to ensure the voice coil sits centrally in the gap. After cure, the centring is verified by feel — the cone should move smoothly through its full range of travel without any rubbing or mechanical resistance.
Testing After Repair
Every repaired speaker is tested on the bench before return. The tests include DC resistance measurement to confirm voice coil integrity, impedance sweep to verify correct resonant frequency and overall impedance curve, and powered audio test at modest output levels across the operating frequency range to confirm clean, undistorted output and correct mechanical behaviour. Only speakers that pass all bench tests are returned to customers or reinstalled in vehicles.
